Raw Material Inspection
The quality of a wire harness begins with the raw materials. As soon as the materials arrive at our facility, we conduct a meticulous inspection. For wires, we check the conductor diameter, insulation thickness, and material composition. Deviations in conductor diameter can lead to changes in electrical resistance, which might affect the overall performance of the wire harness. We use precision measuring tools to verify that the conductor diameter meets the specified standards.
Insulation thickness is equally crucial. When bundling the wires, we ensure that the wires are arranged neatly and securely. Loose or disorganized wire bundles can lead to mechanical stress on the wires, which may cause breakage over time. We use cable ties or other bundling materials of the appropriate strength and size to hold the wires together.
Assembly
During the assembly of connectors and wires, we pay close attention to the crimping process. The crimping force is a critical parameter. Insufficient crimping force can result in a loose connection, while excessive force can damage the conductor or the connector. We use crimping machines with force – monitoring capabilities to ensure that the crimping force is within the specified range.
After crimping, we perform a pull – test on the connections. This test measures the force required to pull the wire out of the connector. If the pull – out force is below the minimum standard, it indicates a weak connection that may fail during operation.
We also inspect the soldering process, if applicable. The solder joint should be smooth, free of cracks, and have sufficient wetting on both the conductor and the connector. We use visual inspection and X – ray inspection for more in – depth analysis of the solder joints.
Final Inspection
Once the wire harness is fully assembled, a comprehensive final inspection is carried out.
Electrical Testing
We conduct a series of electrical tests to verify the functionality of the wire harness. Continuity testing is used to check if there is a complete electrical path between the connectors. Any break in the continuity indicates a problem with the wire or the connection.
Insulation resistance testing measures the resistance of the insulation between the conductors. A low insulation resistance value can indicate insulation damage or moisture ingress, which can lead to electrical leakage or short circuits.
We also perform signal integrity testing, especially for wire harnesses used in high – speed data transmission applications. This test checks for signal attenuation, distortion, and crosstalk. By measuring these parameters, we can ensure that the wire harness can transmit signals accurately and without interference.
Mechanical Testing
